Because when you reply the site helpfully adds extra characters to the subject line (RE:  ), which can bust max character length.

Just go into subject line (above the Smileys window above the Comment box) and edit it down before you press Save to post

I've just done it with your own over-long thread title, as you can see from the difference in subject line on my post.
